If the stock (http://patwarner.com/machining_plastics.html) is to be shaped/sized after the rough cut, I'd band saw it.

Thread: aluminum adjustable router template
Post: RE: aluminum adjustable router template
Might be that a precise & flat base plate (http://patwarner.com/aluminum_base_plates.html) will facilitate routing the pockets (given, they're rectangles).
A round plate's diameter is rarely centered... |

They've compromised some, (621). (http://www.patwarner.com/dw621.html) The plunge spring K is way over what it should be. And the plunge glide is
less than what it used to be. And, of course it's con... |

Thread: Router setup for rabbit question
Post: RE: Router setup for rabbit question
I'd use a short 7/8 CD cutter. Set fence for 3/4".
And I'd climb cut. (Practice on scrap). |

Thread: Drilling screw holes for a JB101 hinge
Post: RE: Drilling screw holes for a JB101 hinge
Good hinges state their specs.
If they don't, measure them. (http://www.patwarner.com/measurement_woodworking.html)
From those numbers, set up to drill on those centers.
Don't use the hinge for a d... |

Thread: Drilling screw holes for a JB101 hinge
Post: RE: Drilling screw holes for a JB101 hinge
Best to study on scrap.
And not use the hinge as a templet.
Drill on the centers indicated for the hinge with a new brad point.
Then drive the screws home.
If it twists their centers may be off!

Moving the fence back means taking new wood from the left of the existing slot, a climb cut.
You have to move the fence out (west) for a safe anti-climb cut/ |

Big advantage: Cutter life. A superior grade of carbide is used with insert tooling.
Does not have to stand the rigors of brazing etc. |

Thread: Drilling really large holes - how?
Post: RE: Drilling really large holes - how?
Seems like an impossibility.
But where in the hell do you get 12" stock?
Maybe 6 2" pieces?
That could be done. And then pin register and glue or screw
the stack. |

Why not just tap the thing? (http://patwarner.com/images/tsweb4767.jpg)
The pull strength of a no. 10-24 machine screw, 1" into side grain
of dry maple, is >500 pounds. |

Panel cup probably from inaccurate jointing and/or no stickering.
Panel should be assembled on a flat frame that won't bend.

I doubt they're flat and straight at 9" + wide.
I've never seen a flat board (un-milled) that wide.
